For my 63 Dart I found at local parts store the proper size for one (the other was different size at each end) but using the correct size for the big end I could insert the smaller size into it. Making the two ends correct size have been running it like that for about three years.

Duct tape. It is what I used on my '65.

Andrew, on my 71 Duster I got the generic tubes from the parts store. The one end fit perfectly on the heater box. The other end was just barely too small to go around the vent up in the dash. I just stuffed it inside of the vent instead of around it and it works perfectly. I haven't noticed any air loss because it fits so tightly in there.

I wish Charlie_S would chime in here. I recall reading a discussion several years ago on the Early Valiant and Barracuda club board where he and other members were discussing the size difference in the defroster tube diameter and the heater box and came up with some very good solutions (a) to the question of why the diameters are different and (b) how to solve the problem of finding replacement tubes. If I remember correctly, the diameter difference is an important part of the design to maintain air pressure and proper flow characteristics.

Yep, just like there is valid engineering reasons to use left handed nuts on the wheel studs.
