I finally tore out my sending unit and tested it by manually moving float up and down and the fuel guage worked. I reinstalled it and it still shows empty. Can I replace the float with a champagne cork? or is that totally bad, Let me konw your thoughts.

I'm afraid the cork would not be a long lasting substitute; currently plastic and metal floats are available.

Is the float leaking, and half-full of fuel? If there is no breach, there must be some other reason that it is not lifting the arm that it is attached to. It could be binding on something, or maybe the arm is bent into the wrong shape, and therefore not working the contact on the range of windings as it should?

Is the grounding strap O.K.?

I do not think it is leaking or at least i cannot find a hole. The arm looks like it should, I havent done anything to it. The float did float but didnt look as bouyant as it should, most of it was under water almost bobbing.

Grouping strap? not sure what that is.

You likely won't. Mine had a hairline crack almost invisible until I squeezed it slightly. Does it "slosh" when you shake it? I replaced mine with the light out of the oven because I didn't have nay $$ at the time, figuring I'd replace it with a proper brass float later. Five years later, still works. Bit if you have access, go ahead and get another brass float as cheap insurance while it's apart.

Yes it does seem to slosh when I shake it. Good idea on the bulb, maybe i will try soldering one to the arm.

I am trying to avoid paying $15 shipping for a $5 dollar part. I guess I will end up ordering from where ever i find the cheapest shipping if I cant rig it.

Float did have a pin hole in it which you can see in the pic, actually cant attach the pic, not sure how. Replaced float with plastic wine cork and is working fine. My only hope is the gas doesnt dissolve the cork or it doesnt come loose, any way looks good for now.

I just pulled my sender to find my float full of holes. I put it in a bucket and squeezed a little and yup... bubbles. I found the holes, sanded them with a fine sand paper and got out my soldering iron. I noticed that the solder stuck to the float much better if I used extra flux. Like the little cans for doing copper piping. I also noticed that as soon as I put the float back on the arm the arm ripped another hole in the float. :( So I made some adjustments and it seems to work ok for now... Until I can just buy a new sender. lol My sender has many more problems than the float being like swiss cheese.

Check the can of flux you used. If it is acid flux used for piping/plumbing you need to make 100% sure that ALL the flux is washed off-both inside and out side the float. Other wise the acid will slowly eat up the brass. Never use acid core (plumbers) flux on a car or any electrical repairs. If you did use acid flux you will need to replace the float. Not right away but soon.

To be honest I don't know if it was acid or rosin. I was too poor at the time to afford anything and just was trying to get my gas gauge working. I really need another sending unit entirely. The other end of the float arm that has that metal wiper on the coiled wire to tell the gauge what the level is has fallen to many pieces too. I managed to solder that all together and get it working but I know it is only a matter of time until I need an entire new sending unit.
Is there a good source for a sending unit for a 1965 D100 that anyone knows of?

I replaced my float, sender, tank, straps, grommet, et cetera earlier this year. Worked on the filler neck, too. It looks great. If the gauge worked correctly, I'd be very happy with it.

The gauge reads full when the tank is full, and empty when it's empty. Unfortunately, it also reads empty when it's 3/4 full. Oh, well ...

At least nothing leaks.

If they are available new, Robin @ easy-streetllc.com would probably know. Otherwise, post up a wanted ad at sweptline.org/forums/index.php (You have to be logged in to view the classifieds section...) I used to have a few, but sold them all.
