I'm trying to figure out how the vacuum lines are supposed to be routed to make the hot air door work on my retrofitted Super Six air cleaner. I've used a vacuum pump to confirm that the door does work, but I haven't been able to get it to operate properly since I installed the carb and intake in January.

Between the different carb specs and issues like this, it's starting to look like I'm gonna need to get an Aspen/Volare Service manual just to accomodate my Super Six conversion. Any help?

In general, the ideal of the trap door is as follows:

trap door vacuum line goes to a bi-metal strip (temp sensor) in air cleaner (2 nipples)
then vacuum line runs from the bi-metal temp sensor to intake manifold vacuum.
When cold, vacuum from intake manifold makes it to the flap-door closing snorkel, and air intake is thru hot air intake.

When hot, the bi-metal temp sensor opens up a little, causing a vacuum leak. trap door doesn't close all the way, and air is mix from snorkel and hot air. Temperature of air into engine is regulated this way.

And finally at WOT, there's no vacuum and all air is cool air thru snorkel.

Well, at least I had it connected properly. So, is the bi-metal temp sensor replaceable?

Yes, the sensor can be replaced. What's not working correctly for you?

I don't have the cold air hose hooked up yet for the air cleaner, so I can look inside the air cleaner inlet. When the car is completely warmed up, I believe the flapper door on the air cleaner is remaining closed (hot air from the exhaust manifold only). I'd like for the air cleaner to receive cold air when it's supposed to, so can route a cold air duct. Thanks for the help!

First, try swapping the two hoses on the thermal sensor. They only work correctly when hooked up the right way. Also, if there are any widgets or valves in the vacuum line between the thermal sensor and the flap actuator, remove them—just use a plain vacuum hose.

That my be ok.

It should open up on WOT (remove vacuum line)

At part throttle the system wants warmer air to help with fuel atomization.

I'm not exactly sure what temp the sensor is aiming for, but I'm thinking it's trying for air at 100 degrees. So the trap door may only open up a tiny crack in winter.

Correct. And in order for that to happen, the heat stove and stovepipe have to be intact and hooked up, the engine has to be running, the air cleaner lid has to be properly installed, and it has to be reasonably warm outside.
